For my Toxo-zombies/BATS I've decided to take some broken weapons and fuze them with unusable GI JOE parts. But rather than using epoxy...I've decided to melt the parts together. Most of these parts will be dyed/sanded afterwards.

Any tips? Besides the obivious working in a well ventilated area and don't leave the flame going to long?

Burning or melting plastic for fusion is a bad idea for many reasons. Here are just a few
1 the plastic will bubble and be a b! tch to sand
2 different plastics melt at different temps and may not be compatible.

The most important reason is that when plastic burns and smokes the fumes are very carcinogenic, VERY Bad for the lungs.

I've done lots of burning to make plastic parts connect. I have a plastic welder also. The only thing I can say is pay attention to the types of plastic you put together. the plastic guns are made of and the plastic a leg of a figure is made of are different. Most of the times the plastic just doesn't melt together well. I've had to really get toxic and drop super glue in. You really need to watch out when you do this and wear something to protect your eyes, nose, and mouth. The smoke always wants to bend straight toward you no matter where you sit and what direction the air blows. It's not something easy to do and may take practice to get it right.

I'd recommend against trying to melt the parts together, for the reasons mentioned above. A more durable approach would be to drill a hole in the center of each piece you plan to join together, then stick a rod (I use paper clips cut to size) into one piece, dab with a little glue/epoxy, then attach the second piece. I generally try to drill the hole to about 1/3 the depth of the piece, and I've not had any problems. I've used this for fixing broken parts, customizing parts, you name it, and it always comes out looking good and being very durable.
